wondering...whats the best tool to use to 'hack' the shaft? Only thing I really own to do somthing like that would be a 4" angle grinder with a cutting wheel..that'll do it? or somthing else that would do a faster cleaner job?
 

That works great and is perhaps the easiest. Just pull the rear shaft and make sure its in 2wd. Than put it in gear and hold the grinder square to the shaft and turn it on, let it cut slowly through it.
 

Yeah, use the drivetrain as a lathe....

Extra style points for people who leave one the front driveshaft in and use 4wd.
 
I did it with a 4" angle grinder and cutoff wheel, having a buddy turn the shaft by hand as it was out of the transfer case. Having the jeep run with no driveshafts works well too.
 
cutting the shaft went well...however i made a slight oopsie

While drilling the hole in the center of the shaft i started small and all and i seemed to get into the swing of switching to a slightly larger size, my oopsie was I went up to 3/8 drill bit. so the tap that came with the RE kit is too small now. Is there going to be a problem if i just use the next size larger tap and bolt?
 

Shouldn't be a problem, may have to drill out the center hole in the flange slightly.
